Thermoplastics got us far, but they hit a wall

For years the workhorse of industrial additive manufacturing has been thermoplastic. It is easy to process, widely available, and compatible with most large-format printers. From prototypes to production tooling, it pushed 3D printing into aerospace, automotive, and defense factories.

The problem is what happens at the edges. Parts meant for aircraft, military systems, and other harsh environments need to survive heat and heavy use for years. Plain thermoplastic eventually runs out of headroom there.

Why thermosets matter

Thermosets are the older cousin most people overlook. Once they are cured they hold their shape and cannot be melted back down. That makes them useful where a part has to keep performing under heat and load. The catch is that thermosets have been hard to fold into large-scale additive systems.

That gap is exactly where JuggerBot 3D saw an opening. The Youngstown, Ohio company made its name on large-format pellet extrusion for industrial jobs. Through a multi-year research effort it tried to run thermoplastic and thermoset processing on a single platform.

The H6-106 hybrid system

The result is the H6-106, a large-format hybrid machine built with America Makes and funded through the Air Force Research Laboratory. It grew out of a $4 million AFRL award JuggerBot received in 2024 under a program called Project ACME (Advanced Composite Material Extrusion).

The machine sits on the company's Tradesman platform. It combines pellet-fed extrusion with a two-component resin delivery system, so it can print both thermoplastics and thermosets. A fully enclosed, heated chamber keeps conditions stable during a long build.

What JuggerBot actually wants this for

The stated goal is to give large-format additive manufacturing a wider material menu. If shops can print both material families on one system, they get more options for tooling and other demanding parts.

JuggerBot is not stopping at the lab. It plans to use the hybrid platform to produce aerospace tooling and prove the process meets real production requirements with consistent results. The company has also worked with Oak Ridge National Laboratory on pellet-fed printing, automation, and software to make industrial adoption easier.

The bigger picture

Makers keep asking for larger, tougher parts, and material choice is starting to matter as much as build volume or speed. If a system like the H6-106 can open the material range for large-format printing, it could pull additive manufacturing into jobs that thermoplastic alone could never handle.
